2/ Not sure how the Real Machinists of Yore solved this problem, but I'm thinking just grab a scrap of MDF, maybe 12" x 12", lay out a grid of holes on a 1" or 1.5" spacing, and drill holes. That should be a fun little project.

3/ In general, plywood is great. I use 3/4" CDX for most of my workshop projects.
